DHL eCommerce was executing a five-year US growth plan announced in 2021, when it said it would grow network square footage by 70% and invest $400 million in US operations. While Amazon and others slowed expansion to re-evaluate demand, DHL kept building: by September 2023 it had built or relocated 11 warehouses, with seven more expected to be complete the following year. In June 2023 alone it moved St. Louis operations to Kansas City and doubled its Orlando footprint to 129,000 square feet; an August opening processed 40,000 parcels per hour.

The CVG project consolidated three local properties into one fully owned, 307,000-square-foot distribution center near Cincinnati/Northern Kentucky International Airport, a $74 million investment opened in September 2023. It became the largest sorting and cross-dock hub in DHL eCommerce's US network, equipped with a Honeywell cross-belt loop sorter processing up to 50,000 parcels and packages per hour and a dual-lane sliding shoe sorter rated for up to 24,000 domestic and international parcels per hour. The hub can unload up to 20 trucks per hour for outbound last-mile reload.

E-commerce parcel demand kept growing, and DHL chose to expand while competitors paused and warehouse space and equipment were easier to secure.

Three separate properties split volume and overhead; one consolidated site pools parcels densely enough to justify high-throughput automation.

A fully owned facility near CVG anchors the network around a growing air-cargo airport instead of leased space.

Automation only pays at pooled volume: folding three scattered sites into one big box is what makes a 50,000-parcels-per-hour sorter worth buying.

The CVG hub opened as part of the wider rollout: 11 warehouses built or relocated under the plan by September 2023, seven more due the next year, with recent openings in Chicago, Kansas City, Orlando and another August 2023 center all automated. The company kept its e-commerce focus even as rivals retrenched, positioning the US network around fewer, larger, automated hubs like CVG.
